What’s Actually Happening Inside a Loaded DPF

A diesel particulate filter is a ceramic honeycomb sitting in your exhaust stream. Its job is to trap soot and ash before they exit the tailpipe. Soot is the carbon byproduct of combustion — it’s combustible, which means every time the truck runs an active regen the engine raises exhaust temperatures high enough to burn that soot off into CO₂. Ash is different. Ash is the non-combustible mineral residue from engine oil additives, and once it’s in the filter, the engine can’t burn it out. It just accumulates. Year after year. Mile after mile. Eventually the filter is plugged with ash even after a perfect regen, backpressure climbs, and the engine starts running into regen cycles it can never complete. That’s the moment cleaning becomes mandatory — and the moment the wrong cleaning approach can leave you exactly where you started.

Pneumatic Cleaning

Forward and reverse air pulses through each filter channel. Removes loose soot and a portion of accumulated ash. Fast, low-stress to the substrate, but only addresses half the problem on heavily loaded filters.

Thermal Bake

Filter is placed in a high-temp oven at 1100–1300°F for 6–10 hours. Oxidizes remaining soot and breaks down hardened ash deposits. This is the step that actually restores a high-mileage DPF — and the step most “quick clean” services skip entirely.

Replacement (When Needed)

Cracked substrate, melted ceramic, oil contamination, or post-bake flow that won’t return to spec. Replacement runs $3,500–$6,500 OEM, which is why an honest shop only goes here when the data says they have to.

The 6-Step DPF Cleaning & Bake Process — Done Right

Below is the full professional process. Every step matters. Skipping any one of them is how a “cleaned” DPF ends up back in the shop two months later. Total job time is typically 24–48 hours from drop-off to release.

Pull the DPF & Visually Inspect

Remove the DPF from the aftertreatment stack with proper exhaust support so nothing else gets stressed coming apart. Inspect the inlet face under good light for cracks, melted substrate, or oil contamination. If the substrate is fractured or oil-soaked, cleaning is a waste of time and money — the filter needs to be replaced. Catching this in step 1 saves you 48 hours of wasted shop time.

Baseline Backpressure Test

Place the DPF on the flow bench and measure backpressure at a calibrated airflow. This baseline is the single most important data point of the whole job. It tells us how loaded the filter actually is, whether pneumatic cleaning alone will restore flow, or whether a full thermal bake is required. Document the number. You’ll compare against it in step 5.

Pneumatic Cleaning

Mount the DPF in the pneumatic cleaning machine. Forward air pulses go through each channel from the inlet side, reverse pulses go from the outlet side. This dislodges loose soot and a portion of ash without thermal stress to the ceramic substrate. On a lightly loaded filter (annual PM service), this step alone may be enough. On a high-mileage filter, this is just the start.

Thermal Bake

Place the DPF in the bake oven and run it at 1100–1300°F for 6–10 hours. The high temperatures oxidize remaining stubborn soot and break down hardened ash deposits that pneumatic cleaning can’t touch. This is the step that separates a real DPF service from a quick clean. Skipping it is why so many “cleaned” DPFs are right back in derate within 30,000 miles.

Post-Clean Flow Test & Documentation

Re-test on the flow bench. Document the before/after backpressure delta. A properly restored DPF should return to within 10–15% of the OEM new-part flow spec. If it does, you’re good to reinstall. If post-bake flow is still 30%+ above new-part spec, the filter is at end-of-life and replacement is the right call. Either way, you have data — not a guess — to back the recommendation.

Reinstall, Force Regen & Clear Codes

Reinstall with fresh gaskets and V-band clamps. Run a manufacturer forced regen through the OEM scan tool (Cummins INSITE, Detroit DDDL, PACCAR DAVIE, etc.). Clear any derate or aftertreatment fault codes. Confirm the truck returns to normal operating mode and that soot load is reading near zero. Only then does the truck leave the shop.
